Ladzio: Sounds like a sweet setup. What projectors are you going with? All parts/components are ready and just need to be assembled. If nothing comes up this weekend, I should have everything done by Sunday. Pic to come afterwards.

Hey mean bean, where did you get that 4" to 3" reducer from? I tried homedepot and lowes and niether has them. Home depot has one but its made out of thinner plastic and is used for air ducts, not like the water pipe kind. How thick is your shroud and where did you get it from? Thanks!

Nismo3112: It's a hard cover wiring cover/bowl found in electrical section of Home Depot. It's would be primary used for ceiling mount applications like ceiling fan installations. The one I used had 2 nails molded to the sides and was about $1.50. Looking at the bowl, you would not think it would be suitable for shroud applications but with some extensive dremeling, it has become quite the shroud. The only bad thing about this shroud is that the way the bowl is designed, you will end up with 2 slits down the side once your done dremeling. It's recommended that these slits be covered up using JB Weld or body filler (eg. Bondo) and then sanded for presentation. I will be using this in combination with the dryer duct for my shroud. I have tested the heat resistance of the bowl and noted that it was only warm after 30 minutes of direct exposure to the HID bulb (ie no dryer duct protection).
maximus_96: The ring is actual made from the OEM shroud of the A6 that I had received. Since it was molded into the shroud at an angle I had to cut it out and dremel it down to the ring you now see. It came out pretty good.

I didn't get a chance to finish but I now have both projectors installed into the headlights. The headlights have been sanded down and now only need to be painted along w/ the shrouds/bezels and I'll be finally done. So, this means that I will have them installed by this weekend. Here are pics of both headllights w/ a new cutoff. I have removed the washers and bent the shield instead. As you can see, I have my sharpness back and the desired color. For all those that have not done this on a bi-xenon projector, let me warn you that it is a pain in the a$$ but the final results are worth it. Well, I'll check back in this coming weekend with install pic.

hey a quick tip if u havnt already finished.. ahh the projectors ty to keep them lined horizontally wiht the part that attaches to the part next to radiator.. theres a flat surfact htat attahches next ot the radiator.. that and the projector should be something like

Well, my projector mod saga continues. I decide to scrap my city lights and my original shrouds/bezels. I repaired the pre-drilled bottom holes from the city lights and then proceeded to custom fabricate the shrouds & bezels using fiberglass and bondo. The process was moderately easy but very time consuming. (Sand paper is my new best friend.) I now have the headlights, projector bowl and mounting screws painted gloss black and the shrouds & bezels primered. I stopped final paint on the shroud & bezel since I discovered some hair line cracks on 1 of the bezels. The shroud will eventually be painted to gloss black while the bezel to chrome. Due to the delays caused by the custom fabrication, my installation date has been pushed back yet again. Hopefully, this coming weekend will be the completion to this project and the start of another one already to go. Until that time, here are some pics to tide you over.

I so far removed projector and wiring from original Mercedes headlight and proceed on making harness. Still have to purchase a matching bi-xenon and ballast for another side.

Wow looks great! Make sure you test fit the beam pattern alignment before you seal up everything, and spend a good amount of time. Ive pulled apart my headlights so many times cause I didnt get it right the first time. And it will bug you everytime you are driving, you think about the minor imperfections.

2 Da Max: IMHO, I think the process is easy albeit time consuming. However, you may find it hard so it's all relative to your skill level. So to determine if you have the necessary skill level then ask yourself a few questions. Do you have tools to take apart the headlights? Can you use a dremel? Can you take down measurements and transfer them to paper to make a cutout template for drilling the mounting holes? Can you paint? Do you have patience? If you answered yes to all of these then I would think you are more that qualified to perform this mod.
Nismo3112: That sux man. How come you had to switch covers? Is the 95 cover too yellow so you want to swap with a newer 99?

I'm not a fan of the Cefiro headlight gap but my expenreince with working with fiberglass/bondo now would allow me to easily rememdy that. I just don't have the funds or time to do it all again just to get the look of a 1 piece headlight.

For all those that will be using the aluminum drip pan, please note that cutting it with a dremel is a futile effort. It will come out very jagged and non-uniform. It is recommended that you use a hole saw with the desired diameter so that it will make a clean and uniform cut into the aluminum. You can then use a reciprocating saw or metal cutting shears for straight edge cuts. That being said, Nismo3112 your install look very good and I'll be jealous if you get done before me but keep us posted with your status.

I am currently attempting to do the harness. Bought another MB headlight for parts, hopefully projector and ballast are the same. Will post some pics as soon as I have something.

oof, that sucks dude. I'm sorry! At least we all know now! I was actually considering doing that myself and I'm glad I chickened out and went with the 97-99's. My mechanical stuff is done. Now I need to figure out this darn wiring and then JB weld the back once I have everything aligned!

Sorry for the delayed update but I have been busy and have not had much time. To bring everyone up to speed, the only step I had remaining was to paint my custom bezels & shrouds but I ended up spending much more time on this step than I could have possibly imagined. I ended up having to repaint them 3 times since my painting skills are very lacking. Each time I had to repaint, it required 1-2 hours of sanding to remove the botched paint job. I can honestly say that I hate painting but I’m glad to report that it’s finally done. Unfortunately, I still have not had the time to install them yet but I'm hoping that I will be able to finally get this done this weekend. Until that time, I have included some more pics to tide everyone over.

I finally received Bosch relays and will start working on wiring next week. Also my MB second headlight hasn't arrived yet. But anyways I am very busy now so this project will last till June easy.

Sadly, my installation is still not completed. One of my ballast decided to die during final testing prior to the installation. Because of this, I would not have been able to aim the projectors after installation so I decided to postpone the installation. A replacement ballast has already been purchased and will hopefully arrive by this weekend. I decided to use the down time to again revise the previous final version of my molded bezel and shroud. The reason for this was that the previous version was still allowing a tiny bit of light to escape from the sides. This "final" version is now blocking out 100% of the light from the side so I will not have any glare issues. In addition, I have decided to go with an all gloss black bezel and shroud. I think it makes the setup look more aggressive and quite pleased with the look. As always, I will keep everyone posted on this seemingly never ending project.
