I had this happen to me and I just went to schucks and bought a replacement 9004 plug($2.99), wired it up and have not had any problems since. If you have really high wattage bulbs you may want to get a apc upgraded wiring harness, but probably not necessary.

It should say somewhere on the bulb what wattage it is.

And if you're running higher than stock wattage headlights, get an upgraded harness.

I've had their replacement plugs on my car with higher wattage bulbs for months without any problems. I believe they cost less than $20.

i had this problem too... make sure you don't continue to use the head light if that happens because it is a fire hazard. i think the problem is that the harness is so old that it can't handle. i have a 96 gxe and i just bought a new harness at a nissan dealer for about $40 and it is better than that cheap crap harness. you also need to run name brand lights because those cheap, off brand headlights tend to melt the housing. i have no problems and i run piaa xtreme white 9004 that have 90 something wattts/ and a hundred something. my harness doesn't get hot or anything. GOOD LUCK
