I recently had new tires installed, Yoko AVS ES 100, Great tire in dry, superhero in the wet, great price to boot! The TireRack referred installer tightened the lug nuts well over 150 ft-lbs, the upper limit of my quite accurate torque wrench. Sidebar: If I had got a flat, there is little chance that the scrawny wrench for the spare would have ever loosened these bolts, even with a 4-way it was a b#$%h. The reason for there removal is to mount 4 snows (Michelin Pilot Alpins, OK but not as good wet or dry performance as the now discontinued Michelin Alpins XS on my old car, a Contour SVT.
Anyway one of them must have been cross-threaded too and ended up sheering off inside my nice Gorilla wheel locks. Now I have 4 bolts instead of 5 on the front and in need of repair. Questions:
1. Is the stud replaceable in the front disc set-up of 5th Gen Max?
2. If not, am I going to have to go back to the installer who screwed me and plead for a new rotor?
3. If all the above fails, has anybody tried straight Brembo blanks as replacements (no slots or drilling, max that surface area!)?

Sears did the same exact thing to one of the studs on the rear. I don't know if it's the same for the front, but they replaced the stud, it was a $80 operation, about $10 for the stud itself and $70 in labor. The service manager fixed it for free, since they took responsibility for it. I don't think you'll need a whole new rotor, just go back to the place and have them replace the stud, and when they torque the stuff down, make sure they do it right and have it torqued between 70-87 lb/ft. Hope that helps.
Also, it's not soooooo bad to run on four lugs. Did that on a car for a year or so and no ill effects.

Take it back to where you got the tires installed and complain. They should replace it for free. IF they don't threaten to contact Consumers Bureau. They SHOULD replace it for free since they were the ones that caused the problem. The sooner you take it back the better and more likely they will replace it. The longer you wait the more questionable it becomes as to who actually caused it. Your nut had to have been cross-threaded since it took so much effort to get it off and eventually break it. And no you do not need new disc brakes. And yes you can drive on 4 studs no problem, but you need to take it back and have them fix it.
