I've spoken with Joe at UR and here's how the exchange will work.

Jeez, it's about time you got to the bottom of this Jim and found a resolution to the problem for everyone. I did the dificult part of being the thread starter! All you did is what? - a little research, a few phone calls, acted as the test subject, kept people updated.... eh, that's all cake-walk compared to starting a thread and waiting.

Well, Jim and I finally got around to taking off my smaller-than-stock-diameter UR pulley (Ultra SC) and, since I didn't want the car sitting for the week or two it will take to get the replacement pulley from UR Joe, we put back on my stock crank pulley. Sure enough, my power and boost came back. I am right back to my 10/11 (occasional 12) PSI. As mentioned previously, the wrong diameter pulley robbed me of 2 PSI. I mailed my wrong Ultra SC to Joe last week. We'll see how long the turn around is...

The thing that is still really getting me is that these things have been for sale for several years now. Why are Jim and I the first and only ones to notice A.) The diameter of the Ultra SC is measurably smaller than stock, B.) There is a loss of noticeable power on the 'butt dyno' and C.) There is a measurable +/- 2PSI of boost loss? I don't get it.

Mine arrived yesterday (Friday 04-20) but I wasn't home to sign for it. It will be re-delivered on Monday......... when, again, I won't be home to sign for it.
It turns out that mine is smaller also. I was wrong.
I have made several calls to him and he has not called me back. I don't have the receipt, so I am trying to call as instructed.

How do you break the bolt loose?
Here is what I have done so far.
3-different 1/2 impacts (2 Snap-on & 1 Mac)
1-3 foot 1/2 breaker bar
1-5 ft 1/2 breaker bar
I think I am going to try and rent a 3/4 inch drive impact, but I am scared that I might break the bolt at this point.
Any ideas will be great, I am running out of ideas.

We used a quality breaker bar with an impact wrench socket and placed it on the crank pulley, making sure the end of breaker bar is facing towards the front of the car and approximately 6" from the ground. We then placed a block of wood on the garage floor where we anticipated the breaker bar would strike once the car is turned on. Also, make sure the breaker bar is perpendicular to the pulley. Josh then turned the car on for split second as I watched the crank pulley from a safe distance. Baam! The crank pulley bolt is now loose. Also, keep in mind that your battery must be very strong. We learned that a tiny Odyssey PC680 battery wouldn't cut it, so we had to hook up the car to a electric jump starter and put it on the "start car mode" to get some extra 'juice'. We've taken the pulley on and off now about 3 times now and this method works like a charm.
For my car (5spd) we were able to do a much easier method. I placed the car in 5th gear and pushed hard on the brake. Josh then was able to break the tension of the crank pulley using a long breaker bar and impact wrench socket.
Don't use an adapter between the breaker bar and the socket, it's guranteed to bust. Get a impact wrench socket which fits your breaker bar. Josh and I twisted and snapped two of them before we learned our lesson.

Weeellllll. Tried the breaker bar & starter trick. (snap-on impact socket with a 30" 1/2 Snap-on breaker bar) and it did not work.
Then I rented a 1".. yes 1 inch impact with a 3/4 drive reducer and broke the cheap socked. I am thinking of buying a good 3/4 drive 3/4 inch socket, but worried that I might break the bolt off in the crank shaft.
I might have to live with the smaller crank pulley.
Also, if I go smaller on the SC. That pulley thread is reverse thread, right?

Who installed the UR crank pulley? Overtightened possibly?
Both the crank pulley and SC pulley are normal and NOT reverse threaded.
When I pulled off the crank pulley I did just as the wizard did. Used a long breaker bar with an impact socket. Place it on nut and held it onto the nut with my foot. The other end of the breaker bar was resting against the floor. Have someone crank a little (WITHOUT STARTING THE CAR). And it should just snap loose. :shrug:. You keep breaking tools? Is that the problem? By the way a craftsman 3/4 drive breaker bar was like $40. It has this weird shape with a sliding drive (blah), Good luck finding the socket for it though. The 3/4 rachet is like 90 bucks.
I finally won.
Here is what it took.
1" 1800 lb impact with a 1 in to 3/4 in reducer. A 3/4 socket.
Then we sprayed the aluminum pully with an entire can of Freon. then hit it with the impaact for about 3 min streight and the bold finally came loose.
I ship it tomorrow.
