Yeah- you can glue & screw 2 sheets of 1/2" MDF together. That is a common practice. If you want to be hardcore, you can sandwich a layer of sound damping material (Dynamat-type stuff) between the MDF layers. That's what I did for the mids in my doors.

Can you find 3/4 MDF? Home Depot or Lowes almost always has it. It will probably be enough. Normally you would only need the thicker material for the baffle, andyway. And if that's the case you can always double up the 3/4 to get a 1.5 thick piece. Just remember to glue the pieces together.

Yeah, you can always use 3/4" MDF for the sides, top, and bottom, and use internal bracing if the box is big. Then double the MDF for the baffle. I wouldn't be too concerned with using 1" MDF if it wasn't readily available.
Just make sure that you adjust your measurements if you use 3/4".

What I use is just normal wood glue...DO NOT USE LIQUID NAILS, it's way too thick for this. You need to spread it around so that it covers the whole board and then set something really heavy on top of the boards. I use my stock rims and tires for this Let it sit for 24 Hrs and then cut to size.
