Bosal 099-549 Catalytic Converter - Need your help guys

Bosal 099-549 Catalytic Converter - Need your help guys

Guys I thought this was a direct fit part (according to the Bosal website), but when I open the box it's in separate pieces and no manual. It came with a separate pipe & flange piece that slip fits, and a clamp. My questions:

1. There is no arrow on the CAT so how do I know the direction of air flow to point it?
2. If I get a welder with his MIG machine to join the pipes, can I toss the exhaust clamp?
3. Is there any way I can get this sized right BEFORE I install the new muffler assembly & header pipe? How do you suggest I size it. Install the new parts and leave an empty gap?

I flanged mine so if I have to remove parts of the exhaust, I don't have to dump the entire thing.

Nice - this photo helps. I like the makeshift support thing you made that hangs down to support. My OEM piece was rusted and bent so I threw it out.

Danny I figured it out, I just need it welded, but I don't have a digital camera.

don't know who told you that it was direct fit. 099-847 is direct fit

But Brian, the 847 in your photo isn't direct fit? The one in your photo looks exactly the same as mine (099-549), the slip fit on one side. I thought direct fit means just plug & play...no welding (or clamping) needed.

By the way, is a BRAZE WELD OK to secure that slip piece, or a FULL ON WELD needed.

Jeff did you braze weld those joints or regular weld them (joining the base metals).

brazing is not really welding. it's soldering. soldering does not make two pieces one. you need to weld them to make them one piece.


brazing *might* work, but the proper way to do it is weld.

actually after a little more digging (and banging my head on the wall for not realizing it sooner) that pipe will HAVE to be cut for it to be direct fit.

how much did this bosal system cost you it there seems to be way more work and time put into this than a normal exhaust kit

Muffler Assembly $165.34 BOSAL
Cat $116.49 BOSAL
Header Pipe $165.00 BOSAL
O2 Sensor $85.70 NTK
Rubber Hangers $4.44 each (I replaced 4) BOSAL
Fasteners Approx $15.00 FULLER
Gaskets $10.00 All BOSAL

$573.53 GRAND TOTAL

Prices don't include 13% Tax

The time so far has been alot of waiting mainly for the parts. I worked it out and I saved maybe $200.00 minimum from going to a garage. The parts are higher cost in Canada. Even if it were $100.00 savings I still would have done it myself, since I'm doing this work because I enjoy doing it alot, not so much because of the money.

So far this yr i've spent about $3000.00 in repairs for the maxima (including these new exhaust parts). Not too bad.

Should I attempt to cut it with a hack saw, or take it to a machine shop? I don't want to screw it up, or else....

I don't think I can do the welding myself, i'll have to take it to a guy I know. I bought a tiny Oxyfuel cheap kit MAPP/Oxygen (2 bottles)....but the tanks are so small and I notice it says I'll only get 10 min. from the $15.00 refill tank of oxygen. Had I known that, I would have bought a small industrial setup instead.
